Application of Asahi Kasei SUNFINE UHMWPE BM840

In wet-process lithium-ion separator production, SUNFINE BM840 is introduced as the primary ultra-high-molecular-weight polyethylene component at a solids loading of 20–30 wt% in liquid paraffin. The mixture is compounded in a co-rotating twin-screw extruder with 48:1 L/D and devolatilized under −0.08 MPa to strip residual moisture and low-molecular-weight volatiles. Melt temperature is held between 170 °C and 200 °C. Operation above 200 °C accelerates chain scission, reducing the high-molecular-weight tail that governs puncture resistance. Die lip gap is set at 0.8–1.5 mm to control gel-film thickness before extraction. The cast gel film is quenched on a 20 °C chill roll and then stretched biaxially at 110–125 °C in a simultaneous tenter frame to a draw ratio of 5×5 to 7×7. Tenter clip temperature uniformity is held within ±2 °C to prevent non-uniform pore elongation. Extraction with methylene chloride or n-hexane removes the paraffin to a residual oil level below 0.1 wt%, and heat-setting at 120–130 °C stabilizes pore geometry. Thickness profile is monitored with a beta-ray gauge across the web width; deviation outside ±0.5 μm triggers automatic die bolt adjustment. Finished separators are evaluated for puncture resistance under ASTM F1306-19 and tensile properties under ASTM D882-18. Published data for BM840-specific separator film property variation is limited; separator performance is dominated by draw ratio, residual oil content, and heat-setting temperature.

What Controls Sintered Density in BM840 Ram Extrusion?

BM840 has no measurable melt-flow rate under ASTM D1238-20, because the ultra-high molecular weight prevents flow at standard loading. Conversion therefore relies on ram extrusion. Powder is pre-dried at 80 °C for 2–4 h when ambient relative humidity exceeds 60%. A production ram extruder compacts the powder at 20–45 MPa within a heated barrel maintained at 180–240 °C. Barrel feed, compression, and metering zones are typically set to 100–120 °C, 160–200 °C, and 220–240 °C respectively. Ram hold time is set to 5–10 s to allow pressure propagation through the compacted bed. Each ram stroke creates a weld plane; the die land is held at 200–230 °C and the land length is set to 20–40 times the profile diameter. Barrel temperatures below 180 °C yield incomplete interparticle fusion and delamination at the stroke interfaces. Barrel temperatures above 240 °C produce oxidative yellowing and embrittlement. Output is limited to 0.5–3 m/h depending on profile cross-section. A cooling shrinkage allowance of 1.5–2.0% is applied to die dimensions. The extrudate is cooled through a 60–80 °C water bath and cut into rods or rectangular food-processing profiles. Compliance for food-contact applications rests on FDA 21 CFR 177.1520 and EU 10/2011. Mechanical acceptance is commonly anchored to ASTM D4020-18 for UHMWPE identification, ISO 527-2:2012 for tensile yield, and ASTM D256-23 for notched Izod impact. Weld-line integrity is checked by sectioning the first 100 mm of each start-up extrudate and inspecting for incomplete fusion under low-magnification polarized light.

A gel-spinning line running SUNFINE BM840 at 5–8 wt% solids in decalin is configured with a nitrogen blanket and jacketed dissolution vessel held at 130–150 °C for 90–120 min. The solution is filtered through a 10 μm sintered metal pack before entering a metering pump and spinneret with 0.5–1.0 mm capillary diameter at extrusion pressure of 10–25 MPa. The air gap is set to 10–20 mm. Extruded gel filaments are quenched in a 5–15 °C water bath, drawn in air, and extracted in n-hexane at 40–50 °C for 60–120 min to remove decalin to residual solvent below 0.1 wt%. Residual decalin above 0.2 wt% reduces subsequent drawability. The as-extracted filaments are then hot-drawn at 120–150 °C in two stages to total draw ratios of 30:1 to 60:1. Drawing below 120 °C initiates fibril breakage; drawing above 150 °C causes partial loss of orientation. This sequence produces high-tenacity UHMWPE yarns for cut-resistant textile and ballistic composite applications. Cut resistance of finished gloves is assessed under EN 388:2016 and ASTM F2992-15, with results reported as grams-to-cut on a Tomodynamometer. Tenacity of gel-spun UHMWPE yarns is commonly reported in the range 2.5–4.0 GPa; published data for BM840-specific yarn tenacity variation is limited because final draw ratio, spinneret shear history, and extraction residual solvent content dominate the result. End products include cut-resistant sleeves, glass-handling gloves, fishing lines, and high-modulus slings.

Compression-Molded Sheet and the 0.5 K/min Cooling Constraint

Compression molding of SUNFINE BM840 powder requires a press capable of maintaining 5–10 MPa surface pressure at 200–220 °C for 15–30 min depending on part thickness. The powder is pre-dried below 80 °C when ambient relative humidity exceeds 60%; residual moisture above 0.05% by weight generates steam inclusions that reduce sheet density. Cold pre-forming at 20–30 MPa may be used before the sintering dwell to consolidate the powder bed. Platens are kept parallel within ±0.05 mm/m to avoid thickness variation. Platen pressure distribution is verified with pressure-sensitive film at cold condition before each campaign. After the sintering dwell, the platen temperature is ramped down at 0.5–1.0 K/min to 50 °C before pressure release. Faster cooling produces differential shrinkage and bowing in sheets thicker than 20 mm. A shrinkage allowance of 1.5–2.0% is applied to mold dimensions. Molded sheet is converted into chute liners, belt scrapers, suction box covers, and star-wheel pockets for bottling lines. Sharp corners on machined star-wheel pockets are radiused to R1 mm minimum to prevent notch failure. Dry sliding friction against polished steel is characterized under ASTM D1894-14; UHMWPE homopolymer generally shows a dynamic coefficient of friction of 0.10–0.15. Sand-slurry abrasion is tested under ASTM G65-16 using a 6000 g load and 130 m wheel travel. Published data for BM840-specific ASTM G65 volume loss is limited; comparative testing against the molder’s retained reference grade is required for lot acceptance. RoHS 2011/65/EU and REACH SVHC screening apply for export to EU converting plants.

Porous Sintered BM840 Media in Aggressive Slurry Filtration

Porous UHMWPE components are produced by sieving BM840 powder to a narrow particle-size band and sintering in a closed mold at 200–210 °C under 2–5 MPa external pressure. Powder fractions of 100–200 μm, 200–300 μm, and 300–500 μm are used to create different permeability classes. The resulting pore network is controlled by the powder fraction and dwell time of 30–60 min; typical interconnected pore diameters range from 10 μm to 40 μm when measured by mercury intrusion porosimetry under ASTM D4404-18. Sintering above 210 °C closes fine pores and reduces permeability. This process yields filter plates, aeration pads, and vacuum-table porous inserts for mineral slurry dewatering. The key process risk is particle-size segregation in the hopper; batch-to-batch variance in bulk density below 0.42 g/cm³ or above 0.48 g/cm³ changes local porosity after sintering. Pore-size uniformity is verified by bubble-point testing under ASTM F316-03. Chemical compatibility of porous media in acidic slurry service should be confirmed against the specific lixiviant composition; UHMWPE resists most acids at ambient temperature but swells in contact with certain hot aliphatic and aromatic hydrocarbons above 60 °C. End products include flue-gas desulfurization filter plates and pneumatic-conveying air pads.

When Mooring Face Pads Require Outdoor UV Stabilization

Mooring and docking face pads machined from BM840 sheet are exposed to seawater, ultraviolet radiation, and cyclical compression loads. For outdoor service, 2–3 wt% carbon black masterbatch is blended with the UHMWPE powder before compression molding to provide UV stabilization; natural-grade UHMWPE embrittles after prolonged UV exposure. The compounded sheet is machined into face pads with through-bolt slots, and the machined surface is flame-treated only when adhesive bonding to rubber backing is required. Thickness tolerance for pads up to 50 mm is held to ±0.25 mm. Cyclic compression fatigue is evaluated under ASTM D395-18 method B at 23 °C and −10 °C. Compression set after 24 h at 70 °C is used as a quality gate for pads under continuous berth load. Water absorption after 24 h saturation under ISO 62:2008 is typically below 0.01% for UHMWPE. Offshore pipe supports and deck jacking pads are cut from the same sheet stock, with hole edges chamfered to R3–R5 mm to prevent crack initiation. Published data for BM840-specific long-term marine weathering is limited; qualification for a particular berth should include 12-month field coupons mounted at the same tidal zone.
